Process Improvement Consulting What have we done lately?
We would like to share some of our process improvement consulting case studies highlighting the successes organizations have realized through the efforts of our process improvement consultants.
Case #1 A Pennsylvania laser manufacturer had high production costs and could not manufacture product fast enough to meet demand. HPK Group consulting provided training in Lean process improvement techniques and the Kaizen process for both production operators and management staff. Subsequently, the HPK Group Consulting facilitated a Kaizen event with ongoing process implementation assistance resulting in these improvements: Throughput increased by 100%. Customer demand was met. Manufacturing capacity was doubled within their current facility. Labor per unit was reduced by 45%. Annual gross income was increased by $6.5 million. Production overtime was eliminated (10 hours per employee, per week)
Case #2 A Florida resin transfer molded products manufacturer needed to produce products faster with less rework. Through Lean training consulting, they were able to effect these process improvements: Reduce manufacturing lead time of RTM molded products from 10 days to 1day. Double manufacturing capacity for all products. Reduce labor per unit of RTM products by 50%. Eliminate the need for additional facility space. Reduce rework by more than 50%.
Case #3 A Florida Hospital was operating at capacity resulting in patients having to wait longer than desired to obtain medical care. Along with many other hospitals nationally, they are experiencing declining reimbursement levels from insurers along with strong upward pressure on labor and technology costs. By utilizing constraint management techniques and a performance measurement system, they obtained a significant reduction in their average Length of Stay which enabled them to earn higher revenues on diagnosis based reimbursements. Reduce Length of Stay by 10% with a projected annual revenue increase of $15 million. Improved timeliness in obtaining lab test results by 20%. Improved timeliness for scheduled testing and administration of medications. Reduced interruptions for the Nursing Staff.
Case #4 A medical device manufacturer in Florida was using a manual syringe filling process in a clean room environment. They needed to update their process, increase volume, and reduce costs. A new automated processing line was designed and installed. This resulted in: Labor Content reduction of up to 50% (saving $6 million in labor costs annually). Throughput was increased 400% Customer demand was met.
Case #5 A division of an Oil & Gas Services Company specializing in Household Chemical Products utilized our consultants to implement Six Sigma process techniques in conjunction with Total Productive Maintenance methods. The result was an increase in sales of $1.8 Million annually plus a reduction in operating costs of $550,000.
